Optimizing EVOH Core Barrier Thickness for Circular Polyolefin Recycling Streams

Brand owners formulating with active antioxidants, essential oils, and dermatological ingredients face a strict barrier mandate. Without protection against atmospheric oxygen and volatile loss, formulations degrade, discolor, and separate on retail shelves. Historically, high-barrier demands required foil-based structures. Today, multi-layer Plastic Barrier Laminate (PBL) structures offer a compliant pathway for circular polyolefin recycling streams when the internal barrier layer is engineered with precision.

The 30-second answer

To qualify for standard polyolefin (PE/PP) recycling streams, EVOH barrier content must remain below 5% of total packaging weight. Engineered multi-layer PBL tubes achieve this by co-extruding high-barrier Ethylene Vinyl Alcohol (EVOH) at thicknesses between 2.5 and 4.5 microns. Paired with functional maleic anhydride grafted tie-layers and polyethylene outer/inner plies, these multi-layer laminates deliver Oxygen Transmission Rates (OTR) under 0.1 cc/m²/day while re-granulating cleanly into post-consumer resin streams without gel defects.

The Recycling Conflict with Gas Barriers

Polyethylene (PE) and Polypropylene (PP) are semi-crystalline polyolefins with outstanding moisture barrier properties (low Water Vapor Transmission Rates, or WVTR). However, their non-polar molecular structure offers relatively weak resistance to atmospheric oxygen ingress and fragrance migration.

Ethylene Vinyl Alcohol (EVOH) solves this by providing a tight polar crystalline barrier against gas transmission. But when discarded tubes are ground, melted, and pelletized in mechanical recycling facilities, EVOH behaves very differently from polyolefins:

  • Thermal Degradation: EVOH processes at different temperatures than low-density polyethylene (LDPE) and linear low-density polyethylene (LLDPE).
  • Cross-Linking and Gels: Uncompatibilized EVOH forms cross-linked black specks, un-melted fish-eye gels, and polymer haze in recycled blown film extrusion.
  • Phase Separation: Without compatibilizers, polar EVOH and non-polar PE separate in the melt phase, lowering the impact strength and tensile elongation of the recycled material.
Barrier Material | Density (g/cm³) | OTR (cc/m²/day @ 23°C, 0% RH) | Standard RecyClass / APR Limit
Aluminium Foil | 2.70 | < 0.01 (Near Zero) | Non-polyolefin stream
Standard EVOH | 1.14 - 1.20 | 0.05 - 0.20 | < 5.0% of total package weight
Uncoated Poly PE | 0.92 - 0.95 | 1000 - 2000 | 100% compliant (Moisture only)

Engineered Multi-Layer PBL Architecture

A typical recyclable-ready multi-layer PBL tube wall is constructed with asymmetrical or symmetrical co-extruded plies designed to optimize barrier and mechanical rigidity:

  1. Outer Print Layer (PE): Medium-density or high-density polyethylene providing a smooth flexographic and digital printing surface.
  2. Tie-Layer: Functional maleic anhydride grafted polyethylene (MAH-g-PE) ensuring permanent bond strength between PE and the barrier core.
  3. Core Barrier Layer (EVOH): A 2.5 to 4.5 micron layer of 32 to 44 mol% ethylene content EVOH.
  4. Tie-Layer: Second functional compatibilizing adhesive layer.
  5. Inner Sealant Layer (PE): Formulate-compatible low-density polyethylene providing chemical inertness and reliable heat sealing on high-speed filling lines.

Calculating the 5% EVOH Mass Ratio

To pass Design for Recycling guidelines established by organizations like RecyClass and the Association of Plastic Recyclers (APR), converters calculate the total mass fraction of EVOH across the complete finished pack—including tube sleeve, injection-molded shoulder, and closure.

Because the tube shoulder and flip-top or screw cap are molded from pure HDPE or PP (constituting 30% to 50% of the pack's empty weight), the total EVOH concentration drops even further across the finished container assembly.

Ethylene Mole Content Selection

EVOH resins are classified by ethylene mole percentage:

  • 32 mol% EVOH: Highest gas barrier performance; requires tighter humidity control as ambient moisture plasticizes the polar vinyl alcohol chains.
  • 38 to 44 mol% EVOH: Slightly higher gas transmission rate but significantly improved flex-crack resistance and easier co-extrusion with polyolefin plies at low micron calipers.

By selecting 38–44 mol% EVOH and encapsulating it between thick hydrophobic PE skin layers, the barrier maintains low gas transmission even under high relative humidity (85% RH) testing conditions.

Barrier Performance Benchmarks

For most sensitive personal care, cosmetic, and pharmaceutical creams, a multi-layer PBL structure with optimized EVOH thickness meets strict stability benchmarks:

  • Oxygen Transmission Rate (OTR): Standard ranges between 0.08 and 0.18 cc/m²/day at 23°C and 50% RH.
  • Water Vapor Transmission Rate (WVTR): Driven primarily by the outer and inner polyolefin plies, remaining below 0.5 g/m²/day at 38°C and 90% RH.
  • Delamination Resistance: Interlayer peel strength exceeding 4.0 N/15mm across accelerated thermal stability trials (40°C / 75% RH for 12 weeks).
